Hello mojokart,

if you want a fast engine within the regulations then the best bet is one built prepared and sealed by Oggy. Honestly they have hundreds through there and they will make a better motor than you. The barrel sizes and piston sizes are matched. On the barrel, there is a letter on the front; A, AB or B. This is the size of the barrel internally which helps rotax fit the correct size piston to the barrel. A piston too large will seize in the barrel or require more oil in the mixture which reduces power anyways. On the rotax engine, no metal can be removed or polished and everything has to be "as supplied by Rotax" so anything changed is illegal. You can change the barrel height within limits and change the squish within limits. Fundamentally, the tighter the squish, the more compression to bigger the bang, the more power. So just buy an Oggy motor.

However, if you want an engine just for playing and not to be re-sealed, polish the ports and any rough edges, make the port edges knife edge sharp. Polish and sharpen(slightly lightening) the conrod. Have a tight squish, play with timing, tighten the squish, put a better spark plug in it, some sharper reeds, and change all the parts in the carb. This will make it faster providing this is done correctly and everything done in mind of all the other changes made. This is where testing comes in.

Back to reality for now though and i promise you theres not a lot you can do to a rotax engine and especially nothing you can do within the rules. If you rebuild your motor, oggy will strip it to pieces before they rebuild it and seal it, for one they will not let any imperfection go through their workshop because its their sealership on the line plus, if you do build a better motor than them, they will want to find out how, only natural. So it may save you money but its not within OGDEN's or any other dealers interest to save you money and let you rebuild it yourself.

But back to the original question, Barrel and pistons sizes are marked A, AB or B on the barrel. Not sure how they mark the pistons, never bothered. KZ pistons are between 53.93 and 53.96 if this is how its done?
